But what is happening is we are reaching a stress in which the aluminum is actually yielding, and assuming the head are not some super cheap grade of aluminum, that is some decent force. The force required for a metal to deflect vs. yield can be pretty significant, it does not surprise me at all that the washers deflected enough to cause a head gasket failure without showing further aluminum yield. Like Greg said, if this happens, the only way to fix the issue is to have the heads machined, there is no Band-Aid fix.
